I want to start making my own hats and I feel like a complete newbie when it comes to this hat making stuff. I have a few questions and i was wondering if anyone could help me or at least point me in the right direction. First question, does a different block needed to be used for each different size? What is the purpose of a flange? Please help!

Yes, Different blocks are used for different sizes. Flange is used to shrink down the felt to mold to the shape of the flange. That is how the brim gets it's shape. You will need a flange for each size.

I hope that helps.

Depends on you skill using wood. I wouldn't even attempt it myself. I have a couple of sets. I might be getting a new set and may sell my old set off.
