I think it's possible that Nadoolman asked for the hat to come without a liner to allow better ventilation. Knowing that filming would be taking place in Hawaii and Tunisia, heat would be an issue. The Chachapoyan temple hat is what I always think of when I think of Indy's Raiders hat. Sure the Street of Cairo look is awesome, but the temple hat from the beginning of the movie is THE look if you ask me.

In general my Akubra Fed 4 is my go to adventuring and travel hat and have found it works great. I usually tuck it under the seat in front on top of my carry-on (I’m 5 ft 2, never thought much about foot space). Or it sits on the back seat during road trips. I second the DIY approach. I bought an old wooden flange off eBay years ago. It has come in very handy. If you can get one 3D printed now on the cheap then that’s the route to go, honestly.

An alternative in the meantime might be to reshape the brim as much as possible or as desired while over a lot of boiling water. It reactivates the stiffening agent and helps hold the shape. The hat in the cockpit scene from ToD gets an unjustly bad rep, in my opinion. You can clearly see that the center crease on the top has the back part waaaaaay too low, which is exaggerating the taper. That’s beaver. And one of the finest pounce jobs I’ve ever seen, too. John does a really fantastic job with these hats. Over time, this felt has pretty much become as floppy as any HJ or Christy’s I ever owned. Plus, look how nicely it has faded! LOL

The problem with re blocking these factory made hats, of which HJ is, is that when the sweatband goes on, the machine essentially perforates the hat all the way around. In that case you may want to wear it around the house when you are just hanging out so that when you do get a chance to wear it out it will have had a chance to conform to your head a bit. After a while, you won't even feel silly wearing it while doing dishes or yard work.

How big is it? Does it fall down and rest on your ears or just move around a little on your head? With the high resolution screen caps we can get from Blu Ray disks, I don't see how they could hide holes in the hat like that. I sincerely doubt that would have been possible.

Actually, I think you may have pulled the hat down too far in the front. Don't worry about the hat seeming to tilt back. It's supposed to do that.
